A 5mm wetsuit with poor stitching can leak like a 3mm. Why Stitching Matters More Than Thickness

Neoprene foam is full of tiny air bubbles — that's what gives it insulation. When you cut neoprene and stitch it together, every needle hole is a pathway for water to enter. The stitching method determines:

  • Water entry rate: How much cold water flushes in during a dive
  • Durability: How long the seams hold up under stretching and saltwater
  • Flexibility: How much the seam restricts your movement
  • Comfort: Whether the stitching rubs against your skin

A premium 3mm suit with glued and blind-stitched seams can outperform a budget 5mm suit with flatlock stitching. When comparing wetsuits, always check the seam construction first.

Each Stitching Method Explained

1. Overlock Stitching

The simplest and cheapest method. Two pieces of neoprene are rolled together and stitched through, creating a raised ridge on the inside.

How it works: The needle passes completely through both layers of neoprene, creating visible holes on both sides.

Pros: - Cheapest to produce - Quick to manufacture

Cons: - Needle holes let water pour through — no water resistance at all - Raised inner seam rubs against skin, causing chafing - Least flexible — the rolled seam is stiff - Weakest durability under stress

Our recommendation: Avoid for any wetsuit intended for water below 22°C. Only acceptable for ultra-budget swim suits and rash guards.

2. Flatlock Stitching

Two pieces of neoprene are overlapped and stitched with a flat, two-sided pattern. The result is a flat seam that's relatively comfortable against the skin.

How it works: The needle passes through the neoprene on both sides, creating a distinctive interlocking pattern visible on both the inside and outside. Each stitch penetrates the material, creating small holes.

Pros: - Flat and comfortable against skin (no raised ridge) - Good flexibility — the flat seam stretches with the neoprene - Reasonably durable for warm-water use - Affordable — standard on mid-range warm-water suits

Cons: - Needle holes still let water through (though less than overlock) - Not suitable for water below 18°C — too much flushing - Not fully sealed — water enters along the entire seam

Our recommendation: Ideal for 2–3mm suits used in tropical and warm water (20°C+). Don't use flatlock for anything 5mm or thicker.

3. Blind Stitching (Glued & Blind-Stitched / GBS)

This is where wetsuit construction gets serious. Blind stitching is the industry standard for any suit meant for water below 20°C.

How it works: 1. Two neoprene edges are glued together first — creating a waterproof bond 2. A special curved needle stitches through the neoprene without fully penetrating to the other side — hence "blind" 3. The needle enters and exits on the same side, creating a stitch that's nearly invisible from the outside 4. No needle hole goes all the way through — water cannot enter

Pros: - Nearly 100% waterproof — the glue + blind stitch combination seals completely - Flat, comfortable seam on the inside - Excellent durability — the glue reinforces the stitch - Good flexibility — the seam moves with the neoprene - Industry standard for quality suits

Cons: - More expensive than flatlock (slower, more skilled labor required) - Requires precise gluing — poor glue application can delaminate over time

Our recommendation: The minimum standard for any wetsuit 5mm or thicker, and strongly recommended for all 3mm suits. This is our factory's default stitching for 3mm and 5mm production runs.

4. GBS + Liquid Tape (Liquid Sealed)

On top of glued and blind-stitched seams, a liquid rubber sealant is applied over the stitching on the inside. This creates a flexible, waterproof coating that reinforces the seam.

How it works: After blind stitching, liquid neoprene or polyurethane is brushed or sprayed onto the inner seam, then heat-cured to form a rubbery, waterproof layer.

Pros: - Maximum water resistance — double-sealed (glue + blind stitch + liquid seal) - Extra reinforcement — the liquid tape adds structural strength - Prevents seam unraveling if a stitch breaks - Professional cold-water standard

Cons: - Highest cost - Slightly less flexible than untaped GBS (the tape adds stiffness) - Adds manufacturing time

Our recommendation: The standard for all 7mm and semi-dry suits. Recommended for 5mm suits used in extended dives or cold water (below 15°C).

5. GBS + Neoprene Tape (Neoprene Taped Seams)

Instead of liquid sealant, a strip of neoprene tape (usually 1–2mm thick) is glued over the inner seam. This is the most durable sealing method, used in semi-dry and premium cold-water suits.

Pros: - Maximum durability — the neoprene tape is as strong as the suit itself - Excellent water sealing - Adds an extra layer of insulation at the seam

Cons: - Reduces flexibility the most — the taped seam is noticeably stiffer - Heaviest sealing option - Highest cost

Our recommendation: Use for semi-dry suits (8–9mm) and premium cold-water suits where maximum sealing and durability are essential.


How to Identify Stitching Quality When Buying

Check the inside of the suit: - If you see needle holes going all the way through → flatlock or overlock (warm water only) - If the inside seam is flat with stitching but no visible holes through to the outside → blind stitched - If there's a rubbery coating over the stitching → liquid sealed - If there's a fabric/neoprene strip over the stitching → neoprene taped

Check the outside of the suit: - Blind-stitched suits have nearly invisible outside seams (stitches don't show, or show very faintly) - Flatlock suits have visible stitching on both sides - Taped suits may show a slight ridge on the outside

Frequently Asked Questions

Can I upgrade flatlock stitching to GBS on an existing wetsuit? No — the stitching method is determined during manufacturing. Flatlock suits have needle holes through the neoprene that cannot be sealed after the fact. If you need warmer water protection, you need a GBS suit.

How long do glued and blind-stitched seams last? With proper care (rinsing in fresh water, drying in shade, avoiding folding at seams), GBS seams last 3–5 years of regular use. The glue bond is the first thing to degrade — look for edges peeling apart as a sign it's time for replacement.

What's better: liquid tape or neoprene tape? For most applications, liquid tape offers the best balance of sealing, flexibility, and durability. Neoprene tape is stiffer but more durable — choose it for semi-dry suits where maximum sealing matters more than flexibility.
